As latest quality gate before production, a Mil 408 Millutensil spotting press was installed – with it not only moulds but also jet moulds and RTM moulds can be extensively checked. This brings about new challenges in toolmaking. “We manufacture moulds and jet moulds as well as moulds for the Resin Transfer Mould (RTM) process”, Josef Puchner explains, i.e. the Toolmaking Manager at the BMW factory in Landshut. “In order to keep idle time during production as short as possible, and so that only well-engineered and fully functioning moulds are used on presses and injection moulding machines, each mould goes through an extensive inspection procedure, during which even final optimisations are carried out. This applies both to new moulds manufactured in-house and to purchased ones, as well as to repaired moulds. In this way we can guarantee a very high availability of our moulds.” From a long time already, the Landshut factory has been relying on a Millutensil press for tryout, a Mil 306 “Blue Line” press, one of the biggest models of the Italian manufacturer's catalogue. “However, the new moulds of the 4 m class with weight generally between 40 and 100 t were too big for this press”, Josef Puchner explains. “In addition, we wanted to use the tryout press beyond its classic duty range it had to be for us a master press and calibration device, too.” One press for all mould categories Of course the press should be suitable for use with all relevant mould categories. Last but not least, this new press also implied going beyond certain limits - it was used in a much more extensive way than “just” as a spotting press. Comprehensive FEM calculations were carried out, and design was focused on very high press robustness and accuracy. The result was a completely new Model, the Mil 408. The 4-column press, which gets its 500 t closing force from four cylinders, is also extremely compact - considering the crane height, this is an important criterion in newly built shops, too. In addition, the press experts at Millutensil scaled the wellknown options of the manufacturer's smaller spotting presses for optimal mould handling: the mould can be moved out the press laterally, enabling working in an ergonomically ideal position. The punch can be rotated automatically by 180° and also put in a comfortable working position for the toolmaker upstream the press. PLaST MET, TaNdEM ILE BaŞarISINa BaŞarI KaTTI I n this issue we will report about our chat with Tankut KOCAK of the TANDEM company, with Murat SELAM (Project Coordinator) and with Hayati ULUTAS (Vice General Manager) of the Plast Met company, about the reasons why the die & mould spotting press is necessary, and how it allows to achieve an added value. Can you briefly tell us your story and introduce Plast-Met? My name is Murat Selam, and I’m a project coordinator for Plast-Met. Our company was founded in 1987 in Istanbul. In 2004 we opened a new production facility in Bursa, from then on the company has been offering its services from two different locations. First of all, we started our activity in Umraniye in Istanbul as die & mould manufacturing workshop. Afterwards, the company moved to the Organized Industrial Area near Dudullu. Now our business continues in Tuzla. In the Istanbul factory we have a 4,500 sqm indoor area dedicated exclusively to die & mould making. Our injection machines, used first for spotting purposes in the die & mould manufacturing workshop, have been moved to our new plant which has been recently opened, and which is located in the same industrial area in Tuzla. Consequently, in our 3 plants in Istanbul and in Bursa we employ approximately 450 employees (of whom 110 work in the die & mould making division in Istanbul). Both production and the die & mould manufacturing factory are located in Istanbul. In Istanbul we can manufacture injection moulds for plastic, moulds including two different colour elements called bi-injection moulds, and progression dies. In particular, we manufacture moulds with 15-20 pitch special mounts for our internal production. “Without a die & mould spotting press, you work in the mode defined “closure by gravity” under the crane, and this system causes a big vibration in the surrounding area, worsening the accuracy of the machines nearby. All of this causes a waste of time and a lower output.” In Bursa, on the other hand, plastic items and cables are produced, and the assembly of these items is performed. In Istanbul, moreover, we carry out production on behalf of our customers, and we will soon be able to supply assembled parts, as well. When did you decide to purchase a die & mould spotting press, and what led your company to make such a decision? To tell you the truth, we had been thinking for a long time about investing in a die & mould spotting press. In our previous factory we couldn’t make such an investment because we were on the second floor of a building. However, back then already we felt we needed it. As you probably know, without a die & mould spotting press, work is done in the so-called “closure by gravity” mode under the crane, and this system causes a big vibration in the surrounding area, worsening the accuracy of the machines nearby. Moreover, since it is a low-efficiency mode, it is necessary to repeat the attempted action many times. All of this causes a waste of time and a lower output. For the first time in 2007, as a consequence of all of these adverse circumstances, we started considering the purchase of a die & mould spotting press; however, we couldn’t make that investment because of problems of space, and due to the global crisis. Then, also exploiting the advantage obtained from the fact that mould making in Tuzla is carried out on the ground floor, and since everybody were convinced that it is an absolutely necessary investment, we began to search. Of course, it should be specified that there still were two main factors that were an obstacle to the purchase of the die & mould spotting press. The first one was that the moulds manufactured by us until 2007 were not very big. Indeed we also manufactured bigger moulds, but only seldom. Yrd.) ile Kalıp Alıştırma Makinesinin neden gerekli olduğunu ve nasıl bir katma değer kazandırdığı üzerine konuştuk. S: Kısaca sizi ve Plas-Met’i tanıyabilir miyiz? İsmim Murat Selam, Plast Met firmasında proje koordinatörlüğü görevini yürütüyorum. Firmamız 1987 yılında, İstanbul’da kuruldu. 2004 yılında da üretim yaptığımız Bursa fabrikamızı hizmete açarak, iki lokasyon da hizmet vermeye devam ediyor. İstanbul’da ilk olarak Ümraniye’de kalıp hane olarak faaliyete başladık. Daha sonra Dudullu OSB civarındaki bölgeye taşındı. Şu anda ise Tuzla’da faaliyetimize devam ediyoruz. İstanbul’daki mevcut yerimizde 4 bin 500 m2 kapalı alanda sadece kalıp hane bölümümüz çalışıyor. Daha önce Kalıphane içerisinde deneme amaçlı olarak bulunan enjeksiyon makinalarımız ise, yine Tuzla’da aynı sanayi sitesi içerisinde yer alan yeni açılan tesisimize transfer edildi. Böylece, İstanbul ve Bursa’da toplamda 3 tesisimizde, yaklaşık (105 personel İstanbul’da) 450 personelimiz ile birlikte üretim yapıyoruz. İstanbul’da hem üretim, hem de kalıp fabrikası bulunmakta. İstanbul’da; bildiğimiz plastik enjeksiyon kalıpları, bi-enjeksiyon dediğimiz iki farklı renk bileşeni içeren kalıplar, progresif kalıplar yapabiliyoruz. Özellikle 16-17 adımlık, özel bağlantı taşıyıcı kalıp imalatını kendi üretimimiz için yapıyoruz. Bursa’da ise plastik parça, kablo üretimi ve bu mamullerin montajlanma işleri yapılmakta. İstanbul’da ayrıca, kendi müşterilerimiz için üretim; yakın gelecekte de montajlı parça teslimatı yapacağız. “kalıp alıştırma presine sahip değilseniz, vinç altında ‘vurdurma’ diye tabir edilen yöntemle yapılıyor. Bu da zaman ve iş kaybına sebep oluyor.” S: alıştırma Presi almaya ne zaman ve hangi düşünce ile karar verdiniz? Aslında, alıştırma presi yatırımı konusunda uzun zamandır düşüncemiz vardı. Önceki lokasyonumuzda ikinci katta bulunmamızdan ötürü bu yatırımı gerçekleştirememiştik. Gerçi o zaman da ihtiyacımız vardı. Biliyorsunuz ki kalıp alıştırma presine sahip değilseniz, vinç altında ‘vurdurma’ diye tabir edilen yöntemle yapılıyor. Bu da çevresinde büyük bir titreşime sebep oluyor ve etrafında bulunan makinaların hassasiyetini bozuyor. Ayrıca sağlıklı bir yöntem olmadığından ötürü, yapmaya çalıştığınız işlemi defalarca tekrar etmeniz gerekiyor. Bu da zaman ve iş kaybına sebep oluyor. Tüm bu olumsuzluklar neticesince, 2007 yılında ilk düşünmeye başladığımızda yer ve o dönemli global krizin de yaratmış olduğu problemlerden ötürü bu yatırımı gerçekleştiremedik. Bugün, Tuzla’da bulunan kalıp imalathanemizin zemin kat konumlu olmasının da avantajını kullanarak, alıştırma presi yatırımının mutlaka yapılması gerektiği kararında hem fikir olarak araştırmalara başladık. Tabi alıştırma presi alımına engel olarak iki ana etken daha vardı,. Birincisi, 2007 yılına kadar yaptığımız kalıplar çok büyük ebatlı değillerdi. Evet, yine yapıyorduk ama tek-tük oluyorlardı. Gerekliliği konusunda biraz çekincelerimiz vardı. Ölçme prosesini kendi bünyemizde gerçekleştiriyoruz. Kalıp da iyi işlenmişse, maçasından bağlantı ekipmanlarına, insert bölümünden enjeksiyon noktasına kadar tek tek ölçerek ilerliyoruz. Küçük kalıplarda, şayet iyi işlenmişse, alıştırma presinin kullanımı çok da gerek olmuyordu. Ama kalıp ebatları büyümeye başlayınca ve teknik kalıp, zor kalıpların alıştırma yüzeylerinin önemli olduğu lens kalıpları, (ki bu kalıplarda çapak The measurement process was carried out by us in-house. Even if the mould was machined properly, we measured the tool steel, mould cores, spanners, graphite, mould set and all the fittings. Actually, in the small moulds, if they were machined properly, the use of the die & mould spotting press was not really necessary. However, over time moulds have become bigger and bigger, and in 2007 we started manufacturing technical moulds, moulds for lenses whose test surfaces are particularly important (in moulds for lenses, burrs create considerable problems) and moulds for reflectors in which even the smallest, finest burrs were defects that could force customers to return the work pieces. In 2007 and in the following years, the considerable increase in the production of big moulds made it necessary to purchase the die & mould spotting press. At the same time, the fact the customers asked for lower total mould prices forced us to decrease the number of spotting operations. There are many ways to reduce spotting, however, the most important one is the mould use on the testing line. A simulation is made before assembling the mould cores and its mechanisms on the injection machine. In the die & mould spotting press the cores and pusher unit are used; for the closure of the surfaces to be tested it is not necessary to use the maximum force of the injection machine, you close exerting a lower pressure. For example, you use 150 t to close, whereas the injection tonnage is equal to 1,000 t. All surfaces are tested at low pressure, and afterwards, when the spotting procedure is over, during injection you no longer need such a force. Now, to release the internal pressure that builds up in the injection machine, the injection machine tonnage is used. On the contrary, in the moulds not subject to spotting, a part of the machine force must be used for the untested surfaces and for closure. I mean that you use power for that. With the die & mould spotting press we overcome such phases very quickly. We have the cores work, we have all surfaces match, at a lower pressure, and we carry out grounding where necessary. With injection, on the other hand, we only carry out spotting. I mean that the defects on the product are only examined visually. Actually, the die & mould spotting press has an influence on the mould cost, since spotting is reduced, and especially for big moulds, it is possible to check working problems directly during spotting. What are the reasons that have determined your preference for Tandem and MILLUTENSIL MIL-202 of which they are resellers? To tell you the truth, we’ve made extensive research. We’ve also visited many companies abroad. Then we should add that both I (Murat Selam) and Mr. Hayati, have worked in the past in many mould manufacturing workshops. Consequently, based on past experience, we’ve evaluated its advantages such as, functionality, the possibility to integrate additional parts (for example, we added two hydraulic elements to our order), and that it is one of the best and best- known machines in the sector. Moreover, we’ve also seen MILLUTENSIL in the companies with which we collaborate and in the mould manufacturing workshops we visited; the fact that these machines are widely used and easy to use are some of the reasons why we chose Tandem and MILLUTENSIL, so since we’ve seen the references with our own eyes, we didn’t consider it necessary to start the search for a second brand. Of course, the large assistance network, the quick response in case of any fault, and the supply of spare parts in the shortest time possible, were very important factors for us. These were the reasons that determined our preference for Tandem. I’d like to mention for example that, when we moved and contacted them, they gave all replies in the quickest way possible, and so far we haven’t had to face any problem. Just as well we purchased the MILLUTENSIL MIL-202, because especially in this period we’ve got many advantages from it. I’d like to ask a piece of information with the following example: for a mould with given dimensions, does it take X time/cost without the die & mould spotting press, and Y time/cost with the die & mould spotting press? In the past, we saw the results of the entire spotting on injection. It wasn’t always possible to carry out spotting in-house. For many years we carried out the spotting of our big-size moulds in Bursa, and now in Istanbul, too, we have a big injection machine. What happened was that we prepared the mould, the mould was sent to Bursa, then sometimes we received the absolutely unexpected spotting result, i.e. the presence of burrs in a mould area. So, to correct the burr, it was necessary to send the mould back to Istanbul, to perform the necessary adjustments, and then, in order to see the result, the mould had to be sent to Bursa again. For some very complex moulds, we often repeated that up to 6 times. Now, on the other hand, with the MILLUTENSIL MIL202 die & mould spotting press, this is performed in two operations at the most, since we have the possibility to see on the die & mould spotting press if all surfaces are in contact or not. Within the company we diffused a notice concerning the issue: “No mould that has not been previously mounted on the die & mould spotting press can be sent to Bursa”, and this because the moulds which are not mounted on the die & mould spotting press cause some problems. Without a die & mould spotting press such as the MILLUTENSIL one, a crane is used instead, or a mould part is put in the middle, and the other mould part is dropped, applying pressure. This system is actually definitively wrong. When a mould managed in that way is machined, the stop points remain in the erosion area, and some areas are left out. And these areas are those which build up the shape of the plastic. In that way, when force is applied from the top to the bottom without control, the areas to be subject to spotting break due to the force applied. Then, of course, while doing that - dropping a mould part çok büyük problem yaratır) reflektör kalıpları dediğimiz, ufacık, incecik çapakların bile müşteri tarafından geri gönderildiği parçaların yapılmaya başlaması 2007 yılına denk geldi. O yıl ve takip eden zamanlarda büyük kalıpları çokça yapmamız, alıştırma presini gerekli kıldı. Aynı zamanda müşterinin de kalıp fiyatlarındaki global ücretleri aşağıya çekmesi, bizim de deneme sayısını azaltma yoluna gitmemize sebep oldu. Deneme sayısını azaltabilmenin çok fazla yöntemi mevcut ama en önemlisi, kalıbın alıştırma hattında kullanılması. Yani kalıbın maçalarının, mekanizmalarının enjeksiyona bağlanmadan önce simülasyonunun yapılması........... Alıştırma presinde maçaları, itici grubu çalıştırıyorsunuz; alıştırma yüzeylerinin enjeksiyon makinesindeki maksimum kapama oranlarıyla değil, daha düşük basınçla kapatıyorsunuz. Mesela 150 bar ile kapatıyorsunuz, enjeksiyon tonajı 1,000 ton. Siz düşük basınçta tüm yüzeyleri alıştırıyorsunuz ve sonra alıştırma işi bittikten sonra enjeksiyonda böyle bir güce ihtiyacınız kalmıyor. Artık enjeksiyonda oluşan iç basıncı yenmek için enjeksiyon makinasının tonajını kullanıyorsunuz. Ama alıştırılmamış kalıplarda, makinanın gücünün bir bölümünü de alıştırılmamış yüzeyler ve kapamaya kullanıyorsunuz. Yani esnetmek için kullanıyorsunuz ve zorluyorsunuz. Biz alıştırma presinde o adımları çok hızlı geçiyoruz. Maçaları çalıştırıyoruz, tüm yüzeyleri daha düşük basınçta öpüştürüyoruz ve gerektiği yerde tesviye yapıyoruz. Enjeksiyonda ise sadece denemeyi yapıyoruz. Yani mamul üzerindeki kusurlara bakıyorsunuz artık. Açıkçası alıştırma presinin kalıp maliyetine etkisi var, çünkü denemeyi azaltıyorsunuz ve büyük kalıplarda özelikle işlemelerdeki sorunları alıştırmada direkt görüyorsunuz. S: Tandem firmasını ve satışı yaptıkları MILLUTENSIL MIL202’yi tercihiniz altında yatan sebepler nedir? Uzun süren araştırmalarımız oldu açıkçası. Yurt dışında birçok firmaya da ziyaretler gerçekleştirdik. Bunun haricinde gerek ben (Murat Selam) gerekse Hayati Bey de birçok kalıphanede de görevler aldık. Geçmişten gelen tecrübeler ve piyasada bilinen en iyi makinelerden birisi olması, fonksiyonelliği, ayrıca ilave parça entegrasyonu (misal, biz verdiğimiz siparişe iki ilave hidrolik takviyesi yaptık) gibi avantajları bulunuyor. Ayrıca birlikte iş yaptığımız firmalarda ve gittiğimiz kalıpçılarda da MILLUTENSIL’i gördük; yaygın oluşu ve kullanım kolaylığı, Tandem ve MILLUTENSIL’i seçme sebeplerimiz arasında yer aldı ve referanslarını da kendi gözlerimizle gördüğümüz için ikinci bir marka arayışı içerisinde girmedik açıkçası. Tabi yaygın servis ağı, herhangi bir arıza yaşanması durumunda hızlı cevap ve parça değişimi gerektiği anlarda en kısa sürede tedarik edilebiliyor olması da bizim için çok önemli hususlar arasında yer alıyordu. Tandem’i tercih etmemizin ardında yatan sebepler de bunlar oldu. Mesela, taşınma esnasında kendi- lerine ulaştığımızda en hızlı bir geri dönüş yaptılar ve şimdiye kadar herhangi bir sorun yaşamadık. İyi ki de MILLUTENSIL MIL-202’yi aldık, zira özellikle bu dönemde çok ciddi faydalarını gördük. S: Örnek olarak verebileceğiniz; şu ebatlı kalıpta alıştırma presi olmadan x süre/maliyet, alıştırma presinde ise y süre/maliyet bilgisi paylaşabilir misiniz? Daha önce yapmış olduğumuz tüm alıştırma sonuçlarını enjeksiyon üzerinde görüyorduk. Denemeyi her zaman kendi bünyeniz içerisinde yapamayabiliyorsunuz. Uzun yıllardır büyük kalıplarımızı Bursa’da deniyorduk, artık İstanbul’da da büyük ebatlı enjeksiyon makinamız bulunmakta. Bir kalıbı hazırlıyorsunuz, Bursa’ya naklini yapıyorsunuz, denemeyi alıyorsunuz ve hiç beklemediğiniz bir sonuçla karşılaşıyor, bir alanda çapak olduğunu görüyorsunuz. Ve o çapağın düzeltilebilmesi için kalıbın tekrar İstanbul’a geri nakledilmesi, gerekli düzeltmelerin yapılması ve sonucun yeniden görülebilmesi için bir kez daha Bursa’ya nakledilmesi gerekiyordu. Çok karmaşık kalıplarda 6 sefere kadar bu olayı yaşadık. Ancak MILLUTENSIL MIL-202 alıştırma presi sonrası, bu işlemler en fazla 2 sefer gerçekleşiyor. Çünkü alıştırma presi üzerinde tüm yüzeylerin birbirleriyle temas edip etmediğini görme şansını elde ediyorsunuz. “Bizim MILLUTENSIL’i almadan önce yaşadığımız en büyük sorunlardan bir tanesi bu olmuştu. Kalıp teknisyeni “alıştırmam bitti” diyerek enjeksiyona geçtiği zaman, parça üzerindeki çapakları görüp sadece bu bölgelere müdahale edip her seferinde deneme yanılma yöntemiyle kalıp düzeltiliyordu. Şimdi ise, imzalı prosedür haline getirdiğimiz alıştırma presine girmeden ve kontrol edilmeden, kalıp sevkiyatımız yapılmıyor artık” Şirket içerisinde bir talimat hazırladık konu ile ilgili olarak; “Alıştırma presine bağlanmayan hiçbir kalıp, Bursa’ya sevk edilemez” çünkü alıştırma presine bağlanmayan kalıplarda bir takım sıkıntılar oluyor. Şayet elinizde MILLUTENSIL gibi bir alıştırma tezgahı yoksa bunun yerine vinç veya araya parça sıkıştırıp, kalıbın diğer bölümünü düşürerek basınç uyguluyorsunuz. Aslında bu çok yanlış bir yöntem. Siz bu kalıbı işlediğiniz zaman mutlaka erozyon bölümünde stoplar, atlanmış bölgeler kalıyor. Ve bu alanlar plastiğin formunu oluşturan bölgeler oluyor. Bu bahsettiğimiz şekilde kontrolsüzce yukarıdan aşağıya güç uyguladığınız zaman alıştırma gereken yerlere güç uygulayarak kırıyorsunuz. Tabi bu yapılırken, kalıbın bir tarafının, diğerinden daha erken düşmesini sağlayarak aslında paralel kapanıp açılmasını hiçbir zaman yapmamış oluyorsunuz. Doğal olarak bu durum neticesinde çok iyi işlemiş olduğunuz yüzeyde deformasyonlar meydana gelmiş oluyor. Dolayısıyla oluşan handikaplar, daha sonrasında çok daha büyük işler olarak, olumsuz geri dönüyor. Şayet bu dengesiz bırakma neticesinde bir bölümde kırılma meydana gelirse, o bölgeye kaynak MILLUTENSIL NEWS 5 Murat Selam Plasmet Proje Koordinatörü before the other part - the mould opening and closure are never performed in parallel. As a result, deformation occurs on the surface, even if it was machined very well. Deformation in turn causes much more serious problems. Then if, as a consequence of such an unbalanced release, breakages occur in one of the parts, welding must be carried out in that area. And, if the piece in question has a pattern, then all you can do is to contact the customer. In this way, the work to be done becomes very long. This was one of the most serious problems that we had to face before purchasing the MILLUTENSIL press. Beforehand, the die & mould technician moved on to the injection machine claiming that “spotting was over”, then if he saw burrs on the work piece, he intervened on those areas only, and the mould was adjusted using the spotting and error method. Now, on the other hand, our moulds are no longer shipped unless they have been previously mounted on the die & mould spotting press, and unless they have been subject to spotting this has become a preset procedure, even when the technician is sure about his mould. Sometimes at the beginning, technicians opposed this during the checks carried out because it seemed to them that the mould loading and spotting was a waste of time. Especially if there were no difficult surfaces, it seemed that closing-opening with the crane was quicker. However, it was the result that was worse. Now we have solved the problem. Excluding those moulds with surfaces that we are sure about, for example, performing on our own the measurement of parallel moulds with a plane surface featuring a ground part, for which we do not deem necessary to use a die & mould spotting press, the moulds with complex shapes, on the other hand, are absolutely mounted on the die & mould spotting press and subject to the necessary checks, and all the necessary work, if any, is performed without any waste of time. As far as the mould life cycle is concerned, is there a difference between a mould set up in the die & mould spotting press for the moulding of pieces, and a mould closed by means of a crane? Of course there’s a difference. We have multi-insert moulds. The thick- 6 MILLUTENSIL NEWS ness of these inserts is from 2 mm to much bigger thicknesses. For example, we have some inserts with 4-5 mm width and with length up to 10 mm. On these inserts cracks are caused by blows under the crane, after the heat treatment. During the first phase, this damage is difficult to detect. After a certain period of time, these cracks break. However, thanks to the MILLUTENSIL die & mould spotting press, the spotting of these work pieces is much safer, and consequently we can state that the mould life cycle entirely depends on this. At the same time, again thanks to the die & mould spotting press, it is possible to have the surfaces match completely. Then, since there is no flexion on the injection machine, the surfaces are not damaged, and this is the real advantage of the die & mould spotting press. We should also add that a mould that is not plane causes the unbalanced operation of the injection machine columns, reducing its life cycle. Since thanks to the die & mould spotting press it is possible to check the mould planarity, too, we even manage to protect our injection machines. If the mould surfaces have multiple shapes, we take a photograph of both surfaces after completing the spotting. Thanks to this, we are able to tell the customer that “the mould was mounted on the die & mould spotting press, and that the blue paint was checked”. This enables the customer to be sure about some circumstances: for example, sometimes in injection, the mould tonnage is likely to be chosen in a wrong way. Pressing occurs at 500 t, and since tonnage is not sufficient, there is no perfect adhesion. Sometimes it becomes very difficult to determine whether this arises out of spotting or if the injection tonnage was not sufficient, or if some burrs were created by the mould opening. Those who perform injection – i.e. the manufacturer - actually claim: “my machine is brand new, there are no problems depending on me. I moulded the piece, the problem is in the mould”, but we use paint, and then sometimes put the comparator on the injection machine and we see that it opens. So, this is the advantage of the die & mould spotting press. If you apply a thin coat of blue paint, and if you can see the same paint on the other side as well, this gives us an indication. And if you use 500-600 t in injection, we know the maximum yapmanız gerekiyor. Hele ki bu parça desenli ise mutlaka müşteriye geri dönüş yapmanız gerekiyor. Böylece iş çok uzuyor. Bizim MILLUTENSIL’i almadan önce yaşadığımız en büyük sorunlardan bir tanesi bu olmuştu. Kalıp teknisyeni “alıştırmam bitti” diyerek enjeksiyona geçtiği zaman, parça üzerindeki çapakları görüp sadece bu bölgelere müdahale edip her seferinde deneme yanılma yöntemiyle kalıp düzeltiliyordu. Şimdi ise, imzalı prosedür haline getirdiğimiz alıştırma presine girmeden ve kontrol edilmeden, kalıp sevkiyatımız yapılmıyor artık. Ve böylece teknisyen de kalıbından emin olmuş oluyor. Kimi zamanlarda yaptığımız kontrollerde teknisyenler ilk başta buna muhalefet ediyorlardı. Çünkü bağlamak ve alıştırmaz zaman alıcı gibi görünüyor. Hele ki zor yüzeyler barındırmıyorsa, vinçle kapat-aç yapıldığında çok daha çabuk oluyormuş gibi geliyor. Fakat sonucu çok daha kötü oluyor. Artık bu ortadan kalktı. Emin olduğumuz yüzeylere sahip kalıplar haricinde; misal paralel, bir tarafı taşlanmış düz yüzeyleri kalıpların ölçümlerini de kendimiz yaptığımız için alıştırma presine ihtiyaç duymuyoruz. Ama karmaşık formlara sahip olan kalıplar mutlaka ve mutlaka alıştırma presine bağlanır, gerekli kontrolleri yapılır müdahale edilmesi gereken bir durum olursa, vakit kaybetmeden giderilir. S: alıştırma presinde parça basımına hazırlanan bir kalıp ile vinç yardımıyla kapatılan kalıp arasında kullanım ömrü bakımından bir fark oluyor mu? Tabi ki. Çoklu insert olan kalıplarımız var. Bu insert kalınlıkları 2mm’den başlayarak, çok daha büyük ebatlara ulaşabiliyor. Örneğin, genişliği 4-5 mm olup, boyu 10mm’lere varan bazı insertlerimiz var. Bu insertler, vinç altında darbeyle vurdurulduğu zaman ısıl işlem sonrasında mikro çatlaklar oluşuyor. İlk etapta bunlar fark edilmesi zor zararlar. Belli bir süre sonra oluşan bu çatlaklarda kırılma yaşıyorsunuz. Fakat MILLUTENSIL alıştırma presi sayesinde, bu parçaların çok daha sağlıklı şekilde alıştırmasını sağlıyorsunuz. Dolayısıyla kalıp ömrü yüzde yüz etkileniyor. Aynı zamanda, alıştırma presi sa- yesinde yüzeyleri tamamen birbirine değdirmiş oluyorsunuz. Enjeksiyonda da zaten esneme olmadığı için, bir yerlere zarar vermemiş oluyorsunuz ki alıştırma presinin asıl avantajı da burada ortaya çıkıyor. Kaldı ki bir kalıbın düzlemsel olmaması, enjeksiyon tezgahının kolonlarının dengesiz çalışmasına sebep olur ve tezgahın ömründen çalar. Alıştırma presi sayesinde kalıbın düzlemselliğini de kontrol edebildiğimiz için, enjeksiyon tezgahlarımızı da koruma altına almış oluyoruz. Eğer kalıp yüzeyleri çok formluysa, alıştırma bitikten sonra her iki yüzeyin de fotoğrafını alıyoruz. Bu sayede müşteriye, “Kalıp alıştırma presine bağlandı ve mavi boya kontrol edildi” diyebiliyoruz. Böylece müşteri, şundan emin olabiliyor; mesela bazen enjeksiyonda kalıp tonajı yanlış seçilebiliyor. 500 tondan bağlanarak baskı alıyor ve tonajı yeterli olmadığı için bir miktar açıyor. Siz bunun alıştırmadan mı yoksa enjeksiyon tonajı yetmedi, kalıp açtı çapak yaptı bunu tespit etmek bazen sıkıntı olabiliyor. Çünkü enjeksiyon tarafı, yani üreten taraf diyor ki “Benim tezgahım yepyeni, benden kaynaklı bir sıkıntı yok. Parçayı bastım, kalıpsa sorun var” ama biz bu boyayı gösterip, sonra da bazen kompratör koyuyoruz enjeksiyon tezgahında ve açtığını görüyoruz. İşte alıştırma presinin böyle bir avantajı var. As far as the mould life cycle is conGenerally, as regards the press tonnage, people think exactly the opposite of what you said. I mean that according to this school of thought, the tonnage of the die & mould spotting press should be close to the tonnage of the injection machine. Thanks to this it should actually be possible to avoid the surface deformation that can occur with a high tonnage, shouldn’t it? Absolutely! For example, let’s consider a mould which is tested in a 800 t injection machine …. If you test this mould in the die & mould spotting press at 30-40 bar, your injection machine will use its 800 t to inject, draw and pick up the piece correctly. On the other hand, if you haven’t used the die & mould spotting press, in that case, the injection machine will use 200-300 t to perform closure and will use the remaining tonnage for piece moulding. In this case, you will actually have used in the die & mould spotting press the tonnage that the injection machine should have used in piece moulding. What you’ve just pointed out, is exactly about this. Before purchasing the MILLUTENSIL die & mould spotting press our argumentation was: our collaborators mount the mould on the injection machine, show the paint, the result is great, but when we move on to the moulding of pieces, we can see many burrs. This arises out of this: we used a very large part of the machine clamping force to press. We used the part corresponding to 100 or 200 t for injection, and therefore it was not enough. So, this is the main advantage we had with the die & mould spotting press. I mean that we manage to use the entire injection ma- chine pressure for injection, and not to close the mould. how can we asses the evolution of the Turkish mould sector? Yes, it is certainly true that the Turkish mould sector has recorded great progress, a series of considerable developments. Especially in the past few years, Europe has been very interested in Turkish mould makers. In the past few months, we had many visits of European companies, and other new companies will visit us next summer; the interest of European companies in Turkish mould makers is growing considerably. One of the main reasons for such an interest is the quality of the work carried out and the suitability of conditions. It should also be said that UKUB (National Association of Mould Makers) has contributed to this growing interest. We benefited from the activities carried out by the Association two years ago. If you ask me in what way we benefited from that, I can say that first of all they introduced the Turkish mould sector very well to businesses in the automotive field. As you know, many moulds of Renault and Ford vehicles were successfully manufactured in Turkey. This has contributed to increasing the self-confidence of mould makers. In function of this confidence increase, they have found a greater courage to make new investments and open to the foreign market. Reactions from abroad confirm this trend. There are more and more new businesses, new foreign customers who want to come and examine our products. I hope that things will get better and better. Question: in the past Renault and Tofas had moulds manufactured in Turkey, and purchase occurred abroad. Now the situation has changed, hasn’t it? Yes, in this framework, the Clio and Transit projects have originated a breaking point. Actually, when the decision was made to implement these projects in Turkey, a great opportunity arouse for the mould sector. I can certainly speak in the name of all mould makers, and claim that we’ve had a good success. And, as a consequence of this success, mould makers in Turkey have manufactured moulds, and manufacturers have produced pieces, and now, the resulting vehicles circulate on the road without any problem. This has enabled OEM businesses (Original Equipment Manufacturers) to start addressing their requests to Turkish mould makers. For example, some of the major manufacturers among which Volkswagen, BMW, and Porsche take into consideration Turkey for new projects and those under way. But, before Clio and Transit they weren’t so sure. Now they continuously ask for offers. We have overcome scepticism because the success of the work carried out can be noticed by everybody. In this moment, as concerns prices, they are still compared to those of the other countries. I think that we offer some advantages in this field. Compared to Asian businesses, we have many tangible points in our favour in terms of communication, language, culture and logistics. Bu sayede de yüksek tonajda oluşabilecek olan yüzey deformasyonun önüne geçmiş oluyorsunuz aslında? Kesinlikle! Örneğin, 800 tonluk enjeksiyon makinesinde denenen bir kalıbı ele alalım… Siz bu kalıbı sinlikle doğru. Özellikle son yıllarda Avrupa’dan da büyük ilgi var Türk kalıpçılarına. Avrupa’dan geçtiğimiz aylarda bir çok firma geldi, keza bu önümüzdeki yaz aylarında da yeni firmalar gelecekler, zira Avrupalı firmalar Türk kalıpçılarına çok ciddi bir ilgi duyuyorlar. Bunun sebepleri arasında yapılan işin kalitesi ve termin uyumluluğu ön plana çıkıyor. UKUB’un da katkısı var bu olayda. Derneğin iki yıl önce yaptığı çalışmaların meyvesini biz yedik. Nasıl diye soracak olursanız; bir kere Türk otomotiv firmalarına, Türk kalıpçılığını çok iyi tanıttılar. Bildiğiniz üzere Renault ve Ford marka araçların bir çoğunun kalıpları Türkiye’de başarıyla yapıldı. Bu sebeple de kalıpçıların kendilerine olan güveni arttı. Oluşan bu güven artışına bağlı olarak yeni yatırımlar ve yurt dışına açılma cesareti daha fazla oldu. Yurt dışından da bu tepkiyi alıyoruz. Sürekli yeni firmalar, müşteriler gelmek ve incelemek istiyorlar ve umarız daha iyi olacak. Ama alıştırma presi kullanmazsanız, o zaman 200-300 tonunu kapamayı gerçekleştirmek için kullanacak ve kalan tonajı parça basımına kullanacaktır. Biz MILLUTENSIL’i almadan önce şunu söylüyorduk; arkadaşlar kalıbı enjeksiyona bağlıyorlar, boyayı gösteriyorlar, sonuç süper ama parça basmaya geçtiğimizde bir sürü çapak gördük. Bu da şundan kaynaklandı; biz makinanın kapama kuvvetinin çok büyük bir bölümünü sıkmak için kullandık. 100 veya 200 tonluk bölümünü ise enjeksiyon için kullandık ve dolayısıyla yetmedi. İşte alıştırma presinde en büyük kazanımımız bu oldu. Yani enjeksiyon makinasının tüm basıncını kalıbı kapatmak için değil, enjeksiyon için kullanabiliyoruz. S: Türk kalıp sektöründe yaşanan gelişmeleri nasıl değerlendiriyorsunuz? Evet, Türk kalıp sektöründe ciddi sıçramalar, gelişmeler olduğu ke- S: Eskiden renault ve Tofaş kalıpları Türkiye’de yaptırıp, satın almayı yurt dışından yapıyordu. Bu durum artık ortadan kalktı değil mi? Evet, bu konuda da Clio ve Transit projeleri birer kırılma noktası oldular. Çünkü bu projelerin Türkiye’de üretilmesine kadar verildiği zaman, kalıpçılığın önünde de çok büyük bir fırsat doğdu. Ki bu konuda da tüm kalıpçılar adına rahatlıkla söyleyebilirim ki oldukça başarılı olduk. Ve bu başarı neticesinde de Türkiye’de kalıpçılar yaptı, üreticiler de üretiyorlar ve araçlar şu anda sıkıntısız şekilde yolarda geziyorlar. Bu da yeni dönemde OEM firmalarının Türkiye’de kalıpçılara talep akışı olmasını sağladı. Mesela Volkswagen, Mercedes, BMW, Porsche gibi ana üretici firmalar, yeni ve devam eden projeleri için Türkiye’ye bakıyorlar. Ama Transit ve Clio öncesin kafalarda soru işaretleri vardı. Şu anda bizlerden sürekli teklif istiyorlar. Artık güvensizlik algısını kırdık, çünkü yapılan işlerin başarıları ortada. Şu anda fiyat konusunda, diğer ülkelerle karşılaştırma yapıyorlar. Bu konuda da avantajlı olduğumuzu düşünüyorum. Asya firmalarına kıyasla iletişim, dil, kültürel ve lojistik anlamda çok büyük artılarımız bulunuyor.
